Oh so true Have you done the TDR fork seals yet Jason, the dust seals are under the clips only gen will fit i am told, fitting pattern head gaskets to a TDR/TZR is a recipe for trouble as well i am told,

sounds like the PV controller or motor has died , my TDR did this recently, the Reg rec died and put a high voltage through everything blew bulbs rev counter CDi Pv unit the lot , and the symptoms where very similar to yours
do what i did with the Z650 replace with a good secondhand one , easier than faffing about rebuilding i got a master cylinder off a 2008 bike from a breaker in cornwall for £35

I dont think you can adjust it out, the springs hold it in and there are stops on the pressure plate that stop it going in too far, actually the upgrade for the RD400 is XS400 /750 plates that have more friction area

Have you fitted EBC plates?? My mate Paulfitted new EBC plates to his RD400 recently and new HD springs and it slipped in spite of all he tried evntually he stripped it out again and the new replacement clutch plates where actually thinner than the ones he took out, he put his old plates back in clutch slip gone

Get some training will be cheaper in the long run the instructors know what the examiners want too see, get an assesment from a reputable training firm to see hw much training you need
